What is a learning curve in garment production?

When a sewing line changes to a new style, it doesn’t produce at standard efficiency on day one. Operators are learning the operations, the method is settling, supervisors are fixing balance problems, and quality checks are strictest exactly when the line is slowest. Output climbs day by day — often starting near half of standard and taking days or weeks to reach peak, depending on style complexity and how different it is from the previous run.

That climb is the learning curve, and it’s one of the biggest hidden costs in apparel manufacturing. SMV tells you what a line can do at peak; the learning curve tells you what it will actually do this week.

Why plans that ignore ramp-up are always late

A plan built on flat efficiency promises full output from the first hour of a changeover. Reality delivers a fraction of that, the shortfall rolls forward, and by mid-order the line is days behind a plan that was never achievable. Planners compensate with guess-buffers — padding every changeover “to be safe” — which hides real capacity and makes every delivery quote a negotiation.

Neither extreme works: no ramp means chronic lateness, blanket padding means quoting longer lead times than your factory needs. The fix is planning with the ramp itself.
